How do you actually calculate stretch film cost per pallet?

The formula is the same for hand and machine wrapping:

Cost per pallet = (grams of film used ÷ 1,000 × price per kg) + (labour minutes × labour cost per minute)

Most buyers only look at the price per roll, which is the least useful number in the equation. A cheaper roll that puts more film on each pallet costs you more per pallet, and the roll price tells you nothing about how many pallets it wraps. The number that matters is grams per pallet.

Measuring it takes ten minutes. Weigh a fresh hand roll, wrap five pallets the way your team normally does, weigh the roll again, and divide the difference by five. Do it with two or three different operators — the spread between them is usually the most educational part of the exercise, for reasons covered below. For labour, time the wrap itself plus the walking, bending and tail-tucking around it; a full manual wrap of a standard pallet typically takes 2–4 minutes of a worker’s time.

Once you have grams per pallet and minutes per pallet, the comparison between hand and machine wrapping stops being an opinion and becomes arithmetic. Why does hand wrapping use so much more film?

Two reasons: stretch and consistency.

Stretch film only develops its holding force when it is elongated. A wrapping machine with a powered pre-stretch carriage elongates the film 200–300% before it touches the load — 1 metre of film off the roll becomes 3–4 metres on the pallet. A person wrapping by hand achieves perhaps 10–30% stretch on a good day, because human arms simply cannot pull harder than that while walking backwards around a pallet in a 35°C warehouse. The result is that a hand-wrapped pallet carries far more film weight for the same (or less) holding force.

Consistency is the quieter cost. Machine wrap patterns are programmed: the same number of bottom wraps, spiral overlap and top wraps every single time. Hand wrapping varies with the operator, the time of day and how tired they are. It is common to find one operator using nearly double the film of a colleague on identical pallets — not through carelessness, but because tension and overlap are impossible to keep uniform by feel. That variation also shows up as load damage: the loosely wrapped pallets are the ones that shift in the truck. What is the difference between hand roll and machine roll film?

They are built for different jobs, and swapping one into the other’s role wastes money.

  • Hand rolls are typically 17–23 micron cast film, around 500 mm wide, in short lengths a person can carry and control, usually with an extended or lightweight core to grip. The film is engineered to be applied at low stretch — it needs decent cling and tear resistance at the tension a human can generate.
  • Machine rolls are much longer and heavier — several times the film weight of a hand roll — because they mount on a carriage, not a wrist. True machine film is engineered to survive high pre-stretch without snapping; a premium machine film can be stretched well past 200% and still hold. Fewer roll changes is a real saving in itself: one machine roll can replace many hand roll changes, each of which interrupts wrapping.

Putting a hand roll on a machine gives constant film breaks at pre-stretch. Hand-applying machine film is physically impractical. Buy the film for the method, then match the micron to the load — light uniform cartons can run thinner film, heavy or irregular loads need more; the ranges on our pallet stretch film page cover the common specifications we supply.

A worked example: 30 pallets a day, hand vs machine

Every number below is indicative — typical figures to show the method, not a quotation. Substitute your own measured grams, film price and wage rates.

At 30 pallets a day, 25 working days a month, the difference is roughly RM1,425 a month — about RM17,000 a year. A semi-automatic turntable wrapper in Malaysia is commonly in the RM15,000–30,000 range depending on specification, so at this volume the machine pays for itself in around one to two years on film and labour alone, before counting fewer damaged loads from consistent wrapping.

Run the same arithmetic at 8 pallets a day and the saving shrinks to roughly RM4,500 a year — a five-plus-year payback that most operations rightly decline. That is the honest shape of the decision: the machine case is entirely a volume case. When should you stay on hand rolls?

Hand wrapping remains the right answer more often than machine sellers admit. Stay manual when:

  • Volume is low. Under roughly 15 pallets a day, the film saving rarely covers the machine, maintenance and the floor space it occupies.
  • Loads are wildly mixed. Turntable machines like reasonably regular pallets. If every load is a different height, shape and stability — drums one hour, half-pallets the next — an experienced hand wrapper adapts faster than a programmed cycle.
  • There is no power point where you wrap. A turntable wrapper needs a dedicated position with electricity and forklift access. If wrapping happens at the tailgate or in a rented bay you cannot modify, the machine has nowhere to live.
  • Wrapping is a fill-in task. If the same worker wraps between other jobs, the “labour saving” is theoretical — you are not going to reduce headcount by half a person.

If you stay manual, spend the effort on technique instead: a consistent wrap pattern, proper overlap and a good tensioning dispenser recover a meaningful share of the machine’s film saving for almost no money. Frequently asked questions

How many pallets does one hand roll of stretch film wrap?

It depends on roll weight, micron and the operator. As a typical indication, a standard hand roll wraps somewhere between 5 and 12 pallets. The spread is wide precisely because hand application is inconsistent — which is why grams per pallet, measured in your own warehouse, is the only number worth planning with.

Is machine stretch film more expensive per kg than hand film?

Per kg, machine film is usually similar in price, and high-performance pre-stretch grades can cost somewhat more. But price per kg is the wrong comparison: because pre-stretch multiplies every metre of film 3–4 times, the cost per wrapped pallet is typically half or less of hand wrapping. Judge film on cost per pallet, never on roll price.

Can I use a thinner film if I switch to machine wrapping?

Often, yes. Because a machine applies film at consistent high tension, many operations move to a thinner or high-performance film and still hold the load better than before. Trial it properly: wrap real loads, transport them on your worst route, and inspect on arrival before changing the whole warehouse over.

Do I need a fully automatic wrapper, or is semi-automatic enough?

For most Malaysian SME warehouses, a semi-automatic turntable — where a forklift places the pallet and an operator attaches the film tail and presses start — captures nearly all of the film and labour saving at a fraction of the cost. Fully automatic lines only make sense at high, continuous throughput, typically well beyond 100 pallets a day.
